The Aluminum Foreman is the primary point of contact on the shop floor and liaises with maintenance, quality, engineering and operations management to resolve production issues and implement corrective actions.

Core Responsibilities

Primary Functions

  • Supervise and coordinate daily aluminum production operations (extrusion, casting, rolling, fabrication or finishing) to achieve planned throughput, minimize downtime and meet customer delivery schedules, taking ownership of shift performance and handovers.
  • Lead a team of operators, machine setters and technicians by assigning work, monitoring performance, providing coaching, conducting daily briefings, and enforcing standard work and safety procedures to maintain consistent output.
  • Plan and sequence production runs including tooling set-ups, die changes and material staging to minimize scrap, reduce changeover time and meet prioritized customer orders.
  • Oversee setup, adjustment and troubleshooting of extrusion presses, casting machines, rolling mills, CNC mills and fabrication equipment; guide operators on machine parameters, heating cycles, press speed, and die maintenance to ensure stable processes.
  • Maintain strict adherence to safety, environmental and lockout/tagout (LOTO) protocols; conduct shift safety audits, incident investigations, near-miss reporting and corrective actions to sustain a zero-harm culture.
  • Monitor process control data (temperature profiles, speeds, pressures, dimensional checks) and quality metrics, interpret trends, and initiate immediate corrective actions or escalate to engineering for root cause analysis.
  • Enforce quality assurance procedures including first-article inspections, in-process checks, sampling for metallurgical testing, dimensional verification using calipers/micrometers/CMM, and documentation of nonconformance and dispositions.
  • Coordinate daily with maintenance to schedule preventative maintenance, critical repairs, and tooling rebuilds; escalate equipment reliability issues and participate in root cause analysis (5-Why, Fishbone) to reduce repeat failures.
  • Lead continuous improvement and cost reduction activities (Kaizen, 5S, SMED) on the shop floor by identifying waste, optimizing material flow, standardizing setup procedures, and tracking improvement results.
  • Manage inventory and stewardship of dies, tooling, fixtures, and consumables; ensure accurate tagging, storage, calibration and maintenance of critical tooling to minimize setup delays and quality issues.
  • Mentor and develop operators through on-the-job training, skills matrices, cross-training programs and competency assessments to build a flexible, multi-skilled workforce.
  • Implement and enforce production control systems, work orders, and electronic data capture (scadas, MES) to ensure accurate production records, traceability and timely reporting.
  • Communicate production status, quality issues and safety concerns to operations leadership, customer service and supply chain teams; provide daily production reports and participate in production review meetings.
  • Facilitate new product introductions and engineering changeovers by coordinating trials, validating process parameters, documenting standard operating procedures, and training operators on new processes or materials.
  • Manage scrap reduction and material reclamation efforts, including monitoring scrap rates, root cause analysis for rejects, and implementing corrective actions to improve yield and lower material costs.
  • Enforce metallurgical and heat-treat parameters for aluminum alloys (solution heat treat, aging, annealing) and coordinate with lab/QA for mechanical property testing to meet specification requirements.
  • Control hazardous material handling (coolants, lubricants, fluxes) and waste disposal procedures; ensure MSDS accessibility, appropriate PPE use, and compliance with environmental permits and regulations.
  • Supervise finishing processes such as anodizing, painting, deburring and masking operations where applicable; ensure surface-finish specifications and protective treatments meet customer and engineering requirements.
  • Lead emergency responses on shift for equipment incidents, safety events or environmental releases; coordinate evacuation, containment and reporting as required, and follow up with corrective and preventive actions.
  • Develop and maintain clear written work instructions, shift logs, inspection checklists and SOPs for production activities; ensure documentation is current and accessible to the shop floor.
  • Control labor and overtime utilization through efficient scheduling, shift coverage planning and deployment of resources to meet production targets while managing labor costs.
  • Interface with purchasing and vendor partners to expedite critical spares, obtain technical support for dies/tooling and ensure supply continuity for high-priority orders.
  • Maintain customer-focused mindset during production escalations; conduct root-cause investigations related to customer rejects, lead corrective action implementation, and support post-shipment inspections and warranty claims as needed.
  • Monitor energy usage and implement energy-saving best practices (idle-equipment shutdowns, optimized heat cycles) to reduce operating costs and improve sustainability metrics.

Secondary Functions

  • Support continuous improvement projects by collecting shop-floor data, suggesting lean initiatives and participating in Kaizen events with cross-functional teams.
  • Assist in operator recruiting, interviewing and onboarding to build a high-performing and safe manufacturing team.
  • Coordinate with Quality and Metallurgy teams to schedule and interpret lab tests (chemical composition, tensile, hardness) and integrate results into process adjustments.
  • Maintain accurate time and attendance, production logs and key performance indicators (KPIs) for shift-level reporting and payroll accuracy.
  • Participate in monthly safety, environmental and production review meetings and help implement action items from those reviews.
  • Provide input to annual budget planning for tooling, spare parts and consumables based on historical usage and future production forecasts.
  • Support product documentation and customer audits by preparing process descriptions, inspection records and traceability reports as requested.
  • Serve as a subject-matter expert for specific aluminum alloys, extrusion dies or finishing processes and train peers across shifts when new practices are deployed.

Required Skills & Competencies

Hard Skills (Technical)

  • Demonstrated experience in aluminum production processes such as extrusion press operation, casting, rolling, heat-treating and secondary fabrication.
  • Strong knowledge of tooling and die setup, including die change procedures, alignment, calibration and maintenance best practices.
  • Proficient at reading and interpreting mechanical drawings, blueprints, GD&T and dimensional tolerances.
  • Experience with process control systems, MES/SCADA interfaces, and basic PLC troubleshooting on production equipment.
  • Familiarity with metallurgical principles for aluminum alloys, heat-treatment cycles, and methods to control mechanical properties and microstructure.
  • Quality control skills including use of micrometers, calipers, gauges, CMM basics, hardness testers and performing statistical process control (SPC).
  • Hands-on experience with welding (MIG/TIG), cutting and joining techniques used in aluminum fabrication (as applicable).
  • Knowledge of Lean Manufacturing tools: 5S, Kaizen, SMED, root cause analysis (5 Why, Fishbone), and cost reduction methodologies.
  • Strong safety and regulatory knowledge including OSHA, LOTO, confined space, hazard communication and environmental compliance for metalworking operations.
  • Forklift and material-handling equipment operation experience and/or certification; experience with overhead cranes and hoisting is a plus.

Education & Experience

Educational Background

Minimum Education:

  • High school diploma or GED required; vocational certificate in manufacturing or technical trade preferred.

Preferred Education:

  • Associate degree or diploma in Manufacturing Technology, Industrial Maintenance, Metallurgy, Mechanical Engineering Technology or related field.
