Core Responsibilities
Primary Functions
- Operate, monitor and control bulk blending systems and equipment (batch and continuous blenders, ribbon mixers, pugmills, hoppers, conveyors, augers and pneumatic transfer systems) to produce consistent, specification-compliant product batches according to formulas and production schedules.
- Accurately weigh, measure and load raw materials and additives using scales, load cells and feeders; verify material identity against bills of materials, labels and MSDS before each loading operation.
- Execute production orders and batching instructions from the Manufacturing Execution System (MES) or PLC/HMI, selecting correct formulas, verifying batch sizes, and initiating automated/semiautomated blend cycles.
- Prepare and maintain complete batch records, lot traceability logs and production documentation to meet internal SOPs and regulatory/audit requirements; ensure all readings, adjustments and out-of-spec events are fully documented.
- Perform in-process quality checks, collect and label representative samples, follow sampling protocols, and coordinate with the laboratory for timely analysis (particle size, moisture, nutrient concentrations, pH, bulk density).
- Calibrate and verify scales, flow meters and feed devices on a scheduled basis; report and escalate calibration discrepancies and ensure measurement accuracy for product consistency.
- Adjust feed rates, agitator speeds, flow control valves and feeder settings to maintain blend homogeneity and meet target specifications while minimizing waste and rework.
- Conduct pre-startup inspections, check safety interlocks, emergency stop systems, guards and sensors, and confirm materials and work areas are safe and ready prior to production.
- Follow written SOPs, hazard communication (HAZCOM) and MSDS instructions for handling, storage and transfer of hazardous or regulated materials; use appropriate PPE and apply confined space and lockout/tagout (LOTO) procedures when required.
- Load and unload bulk materials using forklifts or front-end loaders, coordinate with receiving and warehouse teams to reconcile delivered materials, inspect incoming materials for quality and shortages, and report discrepancies.
- Monitor product flow and equipment performance to detect abnormal noise, vibration, temperature or material behavior; perform first-line troubleshooting and minor mechanical adjustments to maintain uptime.
- Perform routine preventative maintenance tasks (cleaning screens, replacing seals, greasing bearings, clearing chutes and augers) and document work; coordinate with maintenance for complex repairs or parts replacement.
- Manage packaging and bulk loading operations for outbound product (super-sacks, tote bags, pneumatic load-out, railcars/truck bulk loading), ensuring correct labeling, shipping documentation and lot integrity.
- Implement and maintain good housekeeping practices in the blending area, including dust control, spill prevention, and proper disposal of waste materials to reduce contamination and maintain a safe work environment.
- Respond to production deviations and non-conformances by quarantining affected product, initiating containment procedures, and communicating with quality and supervision to determine corrective actions.
- Participate in continuous improvement initiatives, including kaizen events, 5S, root cause analysis and waste reduction projects to increase efficiency, yield and product quality.
- Train new operators and cross-train within blending and adjacent production processes; develop and follow training checklists and competency assessments.
- Support environmental and safety reporting by documenting emissions controls, spill incidents, and corrective actions; assist in regulatory inspections and internal audits as requested.
- Operate PLCs, HMIs and basic computerized control systems to start/stop processes, change recipes, monitor alarms and generate production reports; escalate complex control issues to automation specialists.
- Ensure compliance with site-specific policies, OSHA standards, DOT and local environmental regulations related to dust management, chemical handling and transportation of hazardous materials.
- Coordinate with procurement and inventory teams on material shortages, reorder levels, lot rotations and cycle counting to avoid production interruptions and ensure FIFO practices.
- Maintain strong communication with shift handoffs, preparing accurate shift logs, highlighting unresolved issues and ensuring continuity of operations across teams and shifts.
