Core Responsibilities
Primary Functions
- Set up, calibrate and operate extrusion machinery (single-screw, twin-screw, co-rotating and counter-rotating systems) including feeders, gravimetric feeders, extruder barrels, screws, and downstream equipment to consistently produce parts within dimensional and material specifications.
- Adjust and optimize process parameters — temperature zones, screw speed, feed rate, back pressure, and die gap — to achieve target throughput, melt homogeneity, and product quality while minimizing scrap and rework.
- Perform die installation and precision die adjustments, including die trimming and gap setting, ensuring correct die alignment and part geometry for specified tolerances and surface finish.
- Monitor real-time process data and control systems (PLC/HMI) for alarms, cycles, and trends; respond to deviations by diagnosing root causes and implementing corrective actions to avoid downtime.
- Conduct first-piece inspections, in-process quality checks, and final product verification using calipers, micrometers, gauges, and visual inspection criteria to ensure compliance with quality control plans and customer specifications.
- Troubleshoot mechanical, hydraulic and electrical issues on extrusion lines — including screw wear, barrel scoring, motor issues, drives, and heater zone failures — and coordinate rapid escalation to maintenance when required.
- Execute preventive and routine maintenance tasks such as bearing checks, screw removal and inspection, heater band replacement, gearbox oil checks, and lubrication to extend equipment life and maintain reliable production.
- Manage raw material handling and preparation: verify resin type, moisture levels, drying schedules, colorant and additive batching, and proper loading of hoppers and gravimetric feeders to prevent material-related defects.
- Lead setup and changeover activities for new production runs including cleaning, purging, tooling changes, and documentation to minimize changeover time and maintain schedule adherence.
- Maintain accurate production records, shift logs, batch records, material lot traceability, scrap reports, and maintenance requests in the Manufacturing Execution System (MES) or paper-based systems to support traceability and continuous improvement.
- Enforce strict adherence to safety, environmental, and regulatory requirements (OSHA, REACH, RoHS as applicable) by following lockout/tagout, confined space, PPE, machine guarding, and hot-work procedures on the extrusion line.
- Implement and support quality programs such as Statistical Process Control (SPC), Failure Mode and Effects Analysis (FMEA), and corrective action plans to identify variability and drive defect reduction.
- Collaborate with process engineers and R&D to scale up new extrusion formulations, compounds, and products from pilot trials to full production, providing feedback on manufacturability and process windows.
- Train and mentor junior operators on extrusion best practices, Standard Operating Procedures (SOPs), safety protocols, and quality inspection techniques to build a skilled, multi-functional team.
- Participate in root cause analysis for recurring process issues, using 5-Why, fishbone diagrams, and data-driven investigation methods, and implement corrective and preventive actions to eliminate systemic problems.
- Optimize material throughput and line efficiency by recommending and implementing process improvements, line balancing, screw design changes, and downstream equipment upgrades to increase OEE.
- Conduct in-line and off-line sampling for laboratory analysis (melt flow index, density, tensile testing, colorimetry) and coordinate with quality laboratory staff for timely disposition decisions.
- Manage purge and cleaning procedures for color changes or material grades, minimizing contamination and material waste while ensuring rapid product changeover readiness.
- Coordinate with maintenance and electrical technicians to schedule downtime for major repairs and capital projects, prioritizing production needs while assuring safe execution of work.
- Ensure compliance with company documentation practices — updating work instructions, machine logs, and preventive maintenance checklists — to maintain consistent operations and audit readiness.
- Oversee downstream equipment like pullers, calibrators, cutters, water tanks, winders and take-up systems, ensuring synchronization and tension control for consistent final product geometry and winding quality.
- Maintain inventory control of critical spare parts (screws, barrels, heater bands, thermocouples, seals) and consumables to reduce mean time to repair and support reliable production flow.
- Support continuous improvement initiatives (Kaizen events, Lean manufacturing, 5S) on the extrusion floor, recommending layout changes, waste reduction strategies, and standard work improvements to increase throughput and reduce cost.
- Communicate effectively with production planning, quality, supply chain and shipping teams regarding production status, material shortages, quality holds and shipment readiness to meet customer delivery requirements.
- Participate in new product introduction (NPI) meetings, provide build-time estimates, and validate process capability for new extrusion products and custom orders.
Secondary Functions
- Assist with housekeeping, 5S floor activities, and proper material storage to maintain a safe and efficient work environment.
- Support cross-training efforts by shadowing and mentoring colleagues on adjacent equipment or processes as workloads require.
- Help prepare and pack finished product for shipping when line duties permit, ensuring correct labeling and documentation.

Required Skills & Competencies
Hard Skills (Technical)
- Proven extrusion operation experience with single-screw and twin-screw extruders including setup, start-up and shutdown procedures.

Education & Experience
Educational Background
Minimum Education:
- High School Diploma or GED; vocational training or technical certificate in manufacturing or mechanical trades preferred.
Preferred Education:
- Associate degree or technical diploma in Plastics Technology, Polymer Science, Mechanical Technology, or Industrial Maintenance.
- Certifications in extrusion technology, plastics processing, or industrial maintenance are a plus.
