Core Responsibilities
Primary Functions
- Operate, set up, and shut down high-pressure metering and mixing systems (metering pumps, proportioners, impingement mixers, and static mixers) according to production schedules and written work orders to ensure accurate blend ratios and finished-product consistency.
- Accurately weigh, measure and prepare raw materials, additives, catalysts and blowing agents following specified formulations and batch records, ensuring all materials are within required specifications before mixing.
- Monitor and adjust temperature, pressure, flow rate and other critical process parameters during mixing and dispensing to maintain product quality and prevent off-spec batches.
- Perform in-line and lab sampling of mixed foam batches and perform routine QC checks (density, viscosity, gel time, tack-free time, cell structure inspection) to verify conformance to product specifications.
- Record batch information, process parameters, material lot numbers and deviations in production logs, batch records and electronic systems to maintain full traceability and regulatory compliance.
- Troubleshoot mixing equipment and process issues in real time (e.g., flow imbalances, pump calibration drift, nozzle/line blockages) and coordinate with maintenance to effect swift repairs and minimize downtime.
- Execute clean-in-place (CIP), disassembly and cleaning of mixers, hoses and guns according to standard operating procedures and safety protocols to prevent cross-contamination and ensure equipment readiness.
- Follow Safety Data Sheets (SDS), hazardous materials handling procedures, and company safety policies when receiving, storing, and using raw chemical components, including proper use of PPE and spill response.
- Participate in start-up and shutdown procedures for foam production lines, including pre-start inspections, calibration checks and verification of formulation settings for each production run.
- Set up and perform line changeovers between products, including purging lines, changing hoses/nozzles, updating recipes in control systems and documenting changeover steps for quality assurance.
- Maintain inventory of raw materials and consumables used in mixing operations, report low stocks, and assist with FIFO rotation to ensure proper material usage and prevent expired or degraded inputs.
- Work with R&D, quality, and production engineers to validate new formulations, scale pilot recipes to production, and implement process improvements that improve yield, reduce waste and optimize cycle time.
- Ensure compliance with environmental regulations and internal policies related to emissions, waste disposal and chemical storage, including proper labeling, bunding and secondary containment where required.
- Train and mentor junior mixers and temporary staff on mixing procedures, equipment operation, safety protocols and quality expectations to build a reliable, cross-trained production team.
- Maintain housekeeping standards in the mixing area, ensuring workspaces are clean, organized and free of slip/trip hazards to support a safe production environment.
- Execute preventative maintenance tasks and basic mechanical adjustments on pumps, valves and mixers as directed by maintenance schedules to reduce unplanned downtime.
- Interface with downstream production and packaging teams to coordinate throughput, resolve handoff issues, and ensure continuous product flow and on-time delivery.
- Respond to quality events by containing suspect product, quarantining affected materials, documenting incident details and supporting root cause analysis efforts.
- Maintain and update standard operating procedures (SOPs), batch records and work instructions to reflect current best practices and regulatory requirements.
- Operate forklifts and chemical transfer equipment safely to move drums, totes and pallets of raw materials into position for mixing operations where certifications permit.
- Participate in continuous improvement initiatives, such as kaizen events and 5S projects, to increase operational efficiency, reduce waste and improve workplace organization.
Secondary Functions
- Support ad-hoc lab testing requests and collaborate with quality labs to expedite root-cause testing for off-spec materials.
- Assist with material receiving and raw material inspection, including verifying documentation, conducting visual inspections and entering receipts into inventory systems.
- Contribute to shift handover reports and communicate open issues, work-in-progress batches and priority tasks to incoming shift personnel to maintain production continuity.
- Help develop operator training materials, visual aids and competency checklists to accelerate onboarding and reduce variability in mixing operations.
- Participate in safety committees and incident investigations by providing firsthand process knowledge and recommending corrective actions.
- Collect, log and report production metrics (yield, scrap, downtime, cycle time) to supervisors and continuous improvement teams to support data-driven decision making.
Required Skills & Competencies
Hard Skills (Technical)
- Proficient operation of polyurethane foam metering and mixing equipment (e.g., Graco, PMC, Hennecke, KraussMaffei) and familiarity with high-pressure proportioners and static mixers.
- Strong ability to read and execute batch formulations, technical data sheets and written work orders with accurate math skills for weighing and ratio calculations.
- Experience with process control systems and basic PLC/HMI interfaces for setting and monitoring process parameters.
- Knowledge of chemical handling and storage practices, including SDS interpretation, proper labeling, secondary containment and spill response procedures.
