Core Responsibilities
Primary Functions
- Operate and control electric arc, induction, or gas-fired furnaces to melt, hold, and pour metal according to production schedules and metallurgical specifications.
- Charge furnaces with precisely weighed raw materials, including scrap metal, ingots, and alloys, utilizing overhead cranes, forklifts, or manual methods.
- Diligently monitor furnace operations through control panels, gauges, and direct observation to maintain optimal temperatures, pressures, and chemical compositions throughout the entire cycle.
- Perform frequent temperature checks of molten metal using immersion pyrometers or thermocouples and make real-time adjustments to furnace settings to meet stringent quality standards.
- Skillfully skim slag, dross, and other impurities from the surface of the molten metal to ensure the purity and integrity of the final product.
- Safely tap and pour molten metal from the furnace into ladles, molds, or casting machines, coordinating closely with the casting team to ensure a smooth and continuous workflow.
- Obtain representative metal samples for in-house laboratory analysis and execute necessary additions of alloys or fluxes to the melt based on spectrometer results to achieve the required chemical specifications.
- Execute complex heat treatment processes, such as annealing, tempering, and hardening, by correctly loading parts into furnaces and programming specific time-temperature cycles.
- Maintain detailed and accurate production logs, meticulously recording data such as charge weights, melting times, temperatures, alloy additions, and any operational deviations.
- Conduct routine and preventative maintenance on furnaces and associated equipment, including cleaning, lubrication, and inspection of linings, electrodes, and burners.
- Perform critical refractory maintenance, including patching, repairing, and full relining of furnace interiors to prevent metal leaks and ensure maximum thermal efficiency.
- Troubleshoot operational issues and malfunctions with the furnace, identifying potential problems with mechanical, electrical, or control systems and escalating to the maintenance department for resolution.
- Adhere strictly to all company and OSHA safety protocols, including the consistent and proper use of personal protective equipment (PPE) such as aluminized suits, face shields, and respirators.
- Operate heavy equipment, including overhead cranes, hoists, and forklifts, to safely transport materials, ladles of molten metal, and finished products within the facility.
- Visually inspect castings or heat-treated parts for defects such as cracks, porosity, or distortion, and report any quality concerns immediately to supervisors or the quality assurance team.
Secondary Functions
- Maintain an exceptionally clean, organized, and hazard-free work area around the furnace to promote a safe and efficient operational environment.
- Collaborate effectively with all team members, including melters, casters, and quality control personnel, to optimize workflow, solve problems, and meet daily production targets.
- Participate actively in continuous improvement initiatives aimed at enhancing safety, quality, and operational efficiency within the melt or heat treat department.
- Manage the inventory of raw materials, fluxes, and alloys in the immediate furnace area, communicating replenishment needs to supervisors to prevent production delays.
- Respond promptly and decisively to furnace alarms or emergency situations, following established procedures to ensure personnel safety and minimize equipment damage.
- Assist maintenance teams during major furnace rebuilds, scheduled shutdowns, and other significant repair projects.
- Train and mentor new or less experienced team members on standard operating procedures, safety protocols, and best practices.
