Core Responsibilities

Primary Functions

  • Receive and review hat specifications, sketches and technical packs from design or product development teams, interpreting size, crown height, brim width and material spec to determine blocking strategy and tooling requirements.
  • Select and prepare blocking blocks, molds and forms appropriate for each style, fabric and desired finish; maintain accurate block inventory and recommend new blocks when design trends demand new shapes.
  • Steam, wet block and stretch felt, straw, sinamay and fabric over wooden or metal blocks using hand tools and steam equipment to achieve precise crown and brim shapes while preserving material integrity.
  • Operate steam presses, pneumatic presses, and electric blocking machines with strict adherence to safety procedures to ensure consistent shaping and avoid material damage.
  • Perform hand-finishing operations including trimming, shaping brims, wiring, sewing seams, ironing, and edge-stitching to deliver a polished finished product that matches quality standards.
  • Cut and install brim bases, stiffeners, sweatbands and internal linings; select adhesives, stitches and fastenings appropriate to the material and end use of the hat.
  • Conduct in-process quality inspections at defined production stages to identify and correct fit, shape or finish defects; document non-conformities and implement corrective actions to prevent recurrence.
  • Work closely with designers and product developers to prototype new shapes, validate fit and recommend adjustments to pattern and blocking processes to meet design intent and production efficiency.
  • Prepare and maintain accurate production records including block usage, material consumption, production yield, and time-per-piece metrics to support cost control and scheduling.
  • Maintain, sharpen and care for blocking tools and wooden blocks; perform routine maintenance and coordinate repairs or replacement of blocks and machines with internal maintenance teams or external vendors.
  • Train and mentor junior milliners, apprentices and temporary production staff in blocking techniques, safety procedures and quality expectations to build team capability and ensure knowledge transfer.
  • Manage workflow and priorities in a busy workshop environment to meet production deadlines, support seasonal demand surges and accommodate rush bespoke orders.
  • Adapt blocking techniques for alternative materials (e.g., synthetic felts, laminated fabrics, leather) and for specialty treatments (e.g., steaming for vintage finishes, dyeing or wet-molding).
  • Implement and follow workplace health, safety and hygiene procedures, including safe handling of steam equipment, chemicals, adhesives and sharp tools to maintain a compliant production environment.
  • Collaborate with procurement to evaluate and recommend suppliers for blocks, materials, and consumables; inspect incoming materials and provide feedback on material suitability.
  • Assist with costing and time studies by providing realistic labor time estimates for new hat styles and process improvements to inform pricing and production planning.
  • Participate in design review meetings, providing practical feedback on what shapes and details are feasible at scale and proposing alternatives that preserve design integrity while improving manufacturability.
  • Prepare and package finished hats for shipment or retail presentation, ensuring brand presentation standards are met (labels, headbox placement, tissue, packaging).
  • Maintain a clean, organized and ergonomically optimized workstation to reduce waste, improve safety and support repeatable quality outcomes.
  • Engage with bespoke/custom clients when required to perform fittings, make on-the-spot adjustments and offer expert guidance about shape, proportion and material choices.
  • Assist with sample room operations by blocking and finishing prototypes for photoshoots, runway shows and buyer appointments, meeting aggressive turnaround timelines without sacrificing quality.
  • Track trends in millinery and hat construction techniques; pilot new blocking approaches and tools to increase efficiency, reduce waste, and expand the workshop's capabilities.
  • Enforce quality gates before hats move from blocking to trimming and final assembly, ensuring only conforming items proceed and reducing rework downstream.
  • Document standard operating procedures (SOPs) for blocking, steaming and finishing processes to codify best practices and improve onboarding.

Educational Background

Minimum Education:
