Core Responsibilities
Primary Functions
- Execute the precise lamination and layup of composite materials such as fiberglass, carbon fiber, and aramid (Kevlar) into molds to form the helmet's outer shell, ensuring proper resin-to-fabric ratios and eliminating air pockets.
- Perform meticulous hand and power sanding, grinding, and finishing of cured helmet shells to achieve required surface smoothness and dimensional accuracy prior to painting.
- Operate cutting tools, templates, and potentially CNC machinery to precisely cut composite fabrics and pre-preg materials according to specified patterns and work orders.
- Apply primers, base coats, clear coats, and graphic decals with a high degree of precision, ensuring a flawless, durable, and aesthetically pleasing finish that meets company standards.
- Fit and bond Expanded Polystyrene (EPS) or other energy-absorbing liners into the helmet shell, verifying a secure and complete fit with no gaps to ensure maximum impact protection.
- Perform detailed assembly of all helmet components, including comfort padding, cheek pads, retention systems (chin straps and D-rings), and ventilation parts according to detailed work instructions.
- Rivet, sew, or otherwise fasten the chin strap and retention system assembly to the helmet shell, performing pull tests and other quality checks to verify structural strength and integrity.
- Mount face shields, visors, and their corresponding pivot mechanisms, ensuring smooth operation, proper sealing against the elements, and distortion-free optics for the end-user.
- Install and secure all miscellaneous hardware, such as ventilation port covers, breath deflectors, decorative trim, and logos, using hand tools and specified torque settings.
- Conduct comprehensive final inspections on completed helmets, checking for any cosmetic flaws, functional issues, and adherence to all internal and external quality standards.
- Read, interpret, and strictly adhere to detailed work instructions, engineering drawings, and production process documents to ensure product consistency and quality.
- Safely handle and mix resins, catalysts, solvents, and paints, following all safety data sheet (SDS) guidelines and consistently wearing the appropriate Personal Protective Equipment (PPE).
- Perform in-process quality assurance checks at critical stages of production to identify, flag, and correct any defects early in the manufacturing cycle.
- Prepare and maintain molds for lamination, a process that includes cleaning, sealing, and applying mold release agents to ensure a high-quality surface finish on every shell.
- Operate and monitor curing ovens or autoclaves, ensuring that composite shells are cured at the correct temperature and pressure for the specified duration.
- Utilize a variety of jigs, fixtures, and templates to ensure consistency, accuracy, and repeatability throughout the cutting, lamination, and assembly processes.
- Maintain accurate production and quality records, diligently logging batch numbers, quantities produced, and any non-conformances for traceability and process improvement initiatives.
- Work efficiently and effectively as part of a production team to meet daily and weekly production quotas without ever compromising on quality or safety standards.
- Identify, troubleshoot, and report minor production line issues, such as material defects or tool malfunctions, to the team lead or supervisor to minimize downtime.
- Assemble custom-ordered helmets, which may involve unique paint schemes, non-standard padding configurations, or the careful integration of third-party communication systems.
