An Injection Molding Operator is responsible for setting up, operating, monitoring, and troubleshooting injection molding machines and molds to produce high-quality plastic parts that meet print specifications and customer requirements. The role includes mold changeovers, process optimization, routine maintenance, defect analysis, quality inspection (visual and dimensional), material handling, adherence to safety standards (OSHA, EHS), and participation in continuous improvement initiatives (Lean, 5S, SPC). The ideal candidate has hands-on experience with hydraulic/tonnage presses, hot runner systems, shot-size control, and is comfortable documenting process data in MES/ERP systems.

Core Responsibilities

Primary Functions

  • Set up, calibrate, and run injection molding machines (hydraulic, electric, and hybrid presses) according to job traveler, machine setup sheets, and engineering prints to consistently produce parts within specified tolerances and cycle times.
  • Perform mold changeovers safely and efficiently, including clamp, ejector, cooling and hot-runner connections, ensuring correct mold alignment, proper venting and verifying first-part quality prior to volume production.
  • Adjust and optimize process parameters (injection speed/pressure, hold time, melt/cylinder temperatures, back pressure, and cooling time) to reduce cycle time, minimize scrap, and maintain dimensional consistency across production runs.
  • Conduct first-article inspections and set up in-process and final quality checks using calipers, micrometers, gauges, and visual inspection to verify parts meet print, tolerance, and cosmetic standards; document results in production records.
  • Troubleshoot and diagnose molding defects (short shots, flash, sink marks, burn, voids, weld lines, delamination) and implement corrective actions such as mold repairs, gate size adjustments, temperature changes, or machine parameter modifications.
  • Monitor shot size, cycle count, melt index, moisture content, and material feed systems; ensure raw materials (resins, colorants, regrind) are dried, handled, and blended per specifications to prevent process instability and part inconsistency.
  • Execute routine preventive maintenance tasks on presses and auxiliary equipment (vacuum systems, chillers, granulators, dryers), including lubrication, filter replacement, heater band checks, and hydraulic fluid level inspections to maximize equipment uptime.
  • Set up, maintain, and program auxiliary equipment used in molding operations (robotic pick-and-place, part handling conveyors, trim presses, sprue removal systems) to ensure safe, automated part extraction and packaging.
  • Implement and document mold maintenance and mold care procedures, including cleaning, polishing, mold release application, and minor cavity/core repair; coordinate major repairs with toolroom or external vendors.
  • Maintain accurate production and quality records in MES/ERP and logbooks (cycle time, shot weight, reject rates, downtime reasons, SPC charts) to support traceability, continuous improvement, and customer complaint investigations.
  • Mount and verify sensors, thermocouples, thermistors, and valves; validate machine PLC setpoints and alarm thresholds and escalate control issues to maintenance or engineering when necessary.
  • Perform root cause analysis on recurring defects using structured problem-solving methods (5 Whys, Fishbone) and lead small corrective action projects to reduce scrap, downtime, and customer rejects.
  • Participate in process validation, new-product introduction (NPI), and mold qualification activities, executing trial runs, documenting process windows, and transferring validated settings to production SOPs.
  • Ensure compliance with safety, environmental, and regulatory requirements (lockout/tagout, confined space awareness, chemical handling, PPE) and actively participate in EHS audits, toolbox talks, and 5S/lean activities on the shop floor.
  • Coordinate with quality, engineering, and production planning teams to meet production schedules, expedite orders, and implement process changes while minimizing scrap and rework.
  • Train and mentor junior operators and temporary staff on machine operation, mold changeover procedures, inspection criteria, and safe work practices to raise team capability and consistency.
  • Conduct preventive mold maintenance inspections between runs and log findings to the maintenance team; apply quick fixes such as gate rework or vent cleaning to return production to spec.
  • Manage regrind and scrap handling processes, segregating materials by resin type and grade, and ensure scrap reduction initiatives are tracked and reported.
  • Calibrate and maintain measurement tools and in-process gages; escalate calibration needs and coordinate with metrology or quality engineering for scheduled calibrations.
  • Maintain clean and organized work areas consistent with 5S principles, promptly addressing spills, material buildup, or trip hazards to ensure a safe, efficient production floor.
  • Support shift turnover by completing detailed handover logs that summarize machine status, process settings, unresolved issues, in-process parts, and maintenance actions.
  • Participate in continuous improvement (Kaizen) events to identify waste, reduce cycle times, and improve part quality, documenting gains and standardizing successful process changes.
  • Respond to production emergencies, such as unplanned stoppages or molding defects, applying quick troubleshooting and mobilizing maintenance or engineering support as needed.
  • Validate and monitor secondary operations (assembly, ultrasonic welding, insert molding, plating prestages) when integrated with molding lines to ensure end-to-end part conformance and cycle stability.

Secondary Functions

  • Assist engineering in updating process documentation, standard operating procedures (SOPs), and work instructions for new molds and revised processes.
  • Support inventory control by reporting low stocking levels of critical resins, colorants, mold lubricants, and tooling components to purchasing and planning.
  • Complete electronic data entry for production orders, scrap disposition, rework authorization, and downtime coding in the MES or ERP system.
  • Participate in cross-functional problem-solving meetings for customer complaints and CAPA implementation, supplying production data, first-run parts, and defect samples.
  • Help coordinate outside vendors for mold repair, machining, or specialized maintenance and prepare molds for outbound shipment to vendors when necessary.
  • Provide feedback to engineering and tooling on mold designs, gate location, venting, cooling, and ejector systems based on field performance and defect trends.
  • Support continuous training programs by documenting best practices, update training materials, and conduct operator refresher sessions on critical processes and safety topics.
  • Assist with periodic in-process audits and internal inspections to prepare for customer audits or ISO/TS quality system validations.
  • Aid in basic preventive maintenance planning by reporting wear patterns, unusual vibration, or hydraulic leaks and suggesting spares to stock.
  • Contribute to energy-saving and sustainability initiatives by identifying opportunities to reduce scrap, optimize cycle temperatures, and minimize idle running.

Required Skills & Competencies

Hard Skills (Technical)

  • Proven ability to set up, operate, and optimize injection molding presses (hydraulic, electric, servo) including 50–1000+ ton machines and auxiliary equipment.
  • Mold setup and changeover expertise: refit mold bases, align cavities/cores, connect hot-runner systems, and verify cooling circuits and ejector sequencing.
  • Process parameter optimization: control and tune injection pressure, speed, hold/pack, back pressure, melt and mold temperatures to achieve consistent shot weight and dimensional stability.
  • Defect identification and troubleshooting for common molding issues (short shot, flash, burn, weld lines, sink marks, voids) and apply corrective action plans.
  • Proficiency with inspection tools and metrology: calipers, micrometers, height gauges, plug gauges, go/no-go fixtures, and basic coordinate measuring (CMM) awareness.

Education & Experience

Educational Background

Minimum Education:

  • High school diploma or GED; vocational training in manufacturing or mechanical fields preferred.

Preferred Education:

  • Technical certificate, associate degree, or diploma in Plastics Technology, Manufacturing Technology, Mechanical Engineering Technology, or a related discipline.

Experience Requirements

Typical Experience Range:

  • 1 to 5 years of hands-on injection molding operation experience (entry-to-mid-level roles).

  • 3 to 7+ years of injection molding experience with demonstrable experience in mold setup/changeover, process optimization, troubleshooting, and maintenance on production presses; experience with hot-runner systems, robotics integration, and ISO/TS or IATF 16949 environments is advantageous.

Additional preferences: experience in high-volume manufacturing, familiarity with lean manufacturing tools, SPC/Cpk reporting experience, and demonstrated ability to participate in NPI or mold qualification projects.
