Core Responsibilities
Primary Functions
- Set up, calibrate and perform changeovers on automatic and semi-automatic folder/inserter equipment according to job specs and work orders, ensuring correct fold patterns, insert placement, and sealing for variable mail pieces and multi-part forms.
- Load, align and feed multiple media types (folded sheets, booklets, inserts, envelopes, windows, variable print inserts) and adjust feed systems to maintain consistent document orientation and prevent misfeeds or double-feeds.
- Configure and verify machine parameters including speed, fold plate settings, vacuum/air assist settings, pressure rollers and registration to meet production and postage requirements for each job.
- Monitor live production runs to maintain target throughput (pieces per hour), detect feed errors, registration drift, and print-to-cut misalignment, and make immediate adjustments to minimize downtime and scrap.
- Diagnose and correct common mechanical and electrical issues such as paper jams, misfeeds, belt slippage, sensor faults, clutch/gear problems and intermittent PLC or HMI errors to restore production quickly.
- Perform routine preventative maintenance tasks: cleaning feed wheels, replacing wear parts (belts, rollers, guides), lubricating moving parts, and checking sensors to extend equipment life and ensure consistent operation.
- Inspect incoming materials (paper stock, envelopes, inserts) for curl, moisture, sizing tolerances and print quality; document and report out-of-spec materials to purchasing or production planning.
- Execute quality control checks at defined intervals: verify correct piece counts, sample open-and-verify inserted content for accuracy, check fold quality, verify sealing integrity and maintain production logs and error reports.
- Follow postal regulations and client-specific mailing requirements (bundle counts, tabbing/pressure-sensitive labels, IMb placement, address orientation, weight tiers), and prepare documentation required for mail acceptance.
- Accurately count, collate, and package completed mail runs, prepare trays, tubs, pallets, and mailing manifests; stage completed jobs for postage metering or carrier pickup and ensure correct labeling for distribution.
- Maintain production records, shift logs and machine run reports (including job setup sheets, downtime reasons, quantities produced, and scrap rates) to support tracking, billing and continuous improvement.
- Collaborate with print production, data services and bindery to verify job tickets, reconcile variable data requirements, and escalate mismatches between printed output and job specifications.
- Support prepress/print partners by confirming fold and trim tolerances, offering feedback on layout issues that cause inserter jams or misfeeds, and participating in job pre-runs and sample validations.
- Train and mentor junior operators and temporary staff on safe machine operation, proper changeover techniques, quality checkpoints, and emergency shutdown procedures to maintain team competency.
- Enforce and practice safe work habits: utilize lockout/tagout procedures for maintenance, wear required PPE, follow machine guarding rules, and immediately report unsafe conditions or incidents.
- Optimize production flow on the line by sequencing jobs for efficient changeovers, minimizing idle time between runs, and communicating schedule adjustments to supervisors and shipping.
- Participate in root cause analysis for repeat failures or high scrap incidents; document corrective actions, update standard operating procedures (SOPs) and contribute to process improvement initiatives.
- Interface with maintenance/engineering to coordinate repairs requiring specialized tools or replacement parts and log parts usage to help manage spare parts inventory.
- Handle variable data and secure documents with confidentiality and care, ensuring integrity of customer-specific personalized inserts, checks, or financial statements.
- Operate auxiliary finishing equipment and conveyors (stackers, tapers, tabbers, strappers, sealers), set them up to integrate with inserters, and ensure consistent handoff between systems.
- Accurately capture time, production counts, and material usage in the company ERP or production tracking system and communicate any discrepancies to supervisors immediately.
- Perform final quality audits on completed mail trays—verify counts, piece integrity, addressing, and ensure mail meets company and postal acceptance standards before release.
- Respond to emergency stoppages and expedite recovery while minimizing damage to product, documenting cause and providing recommended preventive actions to reduce recurrence.
Secondary Functions
- Support ad-hoc production requests, rush jobs and weekend runs with flexible scheduling and cross-trained operation of related finishing equipment.
- Assist inventory control by reporting low-stock consumables (envelopes, labeling supplies, tapes, staples) and helping receive and shelve incoming material.
- Participate in continuous improvement projects (5S, Kaizen, Lean initiatives) focused on reducing changeover time, scrap, and unscheduled downtime.
- Contribute to safety programs and periodic equipment audits; help implement corrective actions from safety and quality inspections.
- Coordinate with postal operations and carriers to prepare postage manifests, handle returns and manage special handling or certified mail processes when required.
- Provide feedback to supervisors and process engineers about design changes that would improve machine reliability or throughput for recurring jobs.
- Support cross-training efforts by documenting setup recipes and job parameters for insertion and folding jobs in the internal knowledge base.
- Perform basic cleaning and housekeeping to maintain a safe, organized and efficient workspace in compliance with facility standards.
- Assist in validating software updates or machine firmware changes on test runs prior to full production deployment.
- Help validate and implement electronic job tickets and barcode-based workflow controls to streamline setup and reduce manual entry errors.
