Core Responsibilities

Primary Functions

  • Expertly operate and meticulously monitor industrial kilns (rotary, tunnel, or shuttle types) via control systems (DCS/SCADA) to ensure stable and efficient thermal processing.
  • Continuously analyze process variables such as temperature profiles, drafts, fuel rates, and product chemistry, making precise adjustments to maintain operational stability and product quality.
  • Conduct comprehensive pre-shift inspections and equipment walk-downs to identify potential issues before they escalate into costly downtime.
  • Perform complex preventative, predictive, and corrective maintenance on all kiln-related mechanical systems, including drive trains, gearboxes, trunnion wheels, seals, and hydraulic units.
  • Troubleshoot and repair industrial electrical systems, including motor control centers (MCCs), variable frequency drives (VFDs), and control circuits up to 480V.
  • Execute detailed inspections, tear-outs, repairs, and complete installations of kiln refractory linings, including brick and castable materials, to maximize thermal efficiency.
  • Diagnose and maintain sophisticated combustion systems, performing burner tuning, component replacement, and ensuring optimal fuel-to-air ratios for efficiency and emissions control.
  • Calibrate, troubleshoot, and replace a wide variety of instrumentation, including thermocouples, pressure transmitters, gas analyzers, and flow meters.
  • Skillfully perform welding, cutting, and fabrication tasks as required for structural and mechanical repairs on the kiln shell and associated equipment.
  • Safely operate heavy mobile equipment, such as forklifts, skid steers, and loaders, to transport materials and support maintenance activities.
  • Diligently document all operational data, maintenance activities, and safety checks in a computerized maintenance management system (CMMS) and daily logs.
  • Champion and rigorously adhere to all safety protocols, including Lock-Out/Tag-Out (LOTO), confined space entry, hot work, and fall protection procedures.
  • Act as a first responder for any kiln-related alarms or emergencies, demonstrating a calm and methodical approach to bring the process back to a safe and stable state.
  • Collaborate closely with quality control personnel, providing process data and making adjustments to ensure final product consistently meets or exceeds specifications.
  • Lead and assist in the planning and execution of major kiln shutdown and start-up procedures, coordinating with multiple departments to ensure a safe and timely evolution.
  • Read and interpret complex technical documents, including mechanical blueprints, electrical schematics, P&IDs, and vendor manuals to guide troubleshooting and repairs.
  • Manage and maintain an inventory of critical spare parts, refractory materials, and consumables to ensure availability for planned and unplanned maintenance.
  • Provide on-the-job training and mentorship to junior technicians and operators, sharing expert knowledge of kiln systems and best practices.
  • Analyze long-term operational data trends to identify opportunities for process optimization, energy reduction, and reliability improvements.
  • Interface with and support external contractors and vendors during specialized repair projects or equipment upgrades.

  • Support ad-hoc operational data requests and contribute to exploratory analysis aimed at process optimization and root cause analysis.
  • Contribute to the plant's reliability and maintenance strategy by providing expert feedback on kiln performance, failure modes, and potential upgrades.
  • Collaborate with engineering and environmental teams to ensure ongoing compliance with all regulatory requirements and reporting standards.
  • Actively participate in daily toolbox talks, safety meetings, and continuous improvement initiatives within the maintenance and production departments.

Required Skills & Competencies

Hard Skills (Technical)

  • Industrial Maintenance: Deep, hands-on knowledge of mechanical systems including gear reducers, bearings, hydraulics, and pneumatic conveyance.
  • Refractory Expertise: Proven ability to inspect, repair, and install various types of refractory, including bricklaying and applying castable materials.
  • Combustion Systems: Proficiency in troubleshooting and maintaining industrial combustion systems, including burner tuning and fuel delivery management.
  • Electrical Troubleshooting: Advanced diagnostic skills for industrial electrical systems, including motor controls, VFDs, and circuits up to 480V.
  • Instrumentation & Control: Competency in calibrating, troubleshooting, and replacing process instruments (thermocouples, pressure/flow sensors) and understanding control loops.
  • Welding & Fabrication: Skill in MIG and Stick welding, as well as oxy-acetylene cutting for maintenance and repair purposes.
  • PLC & DCS Acumen: Ability to navigate and interpret information from Distributed Control Systems (DCS) or PLC Human-Machine Interfaces (HMIs) for operational control and troubleshooting.
  • Blueprint & Schematic Reading: The ability to read and interpret P&IDs, mechanical drawings, and electrical schematics is essential.
  • Heavy Equipment Operation: Certified or able to be certified in the operation of forklifts, loaders, and other mobile equipment.
  • CMMS Proficiency: Experience using a Computerized Maintenance Management System (e.g., SAP, Maximo) to log work orders and track parts.

Education & Experience

Educational Background

Minimum Education:

  • High School Diploma or GED equivalent.

Preferred Education:

  • Associate's Degree or a certificate from a technical/vocational school.

Experience Requirements

Typical Experience Range:

  • A minimum of 3-5 years of hands-on experience in an industrial maintenance role within a heavy manufacturing environment (e.g., cement, lime, pulp & paper, steel, ceramics).

Preferred:

  • Direct experience as a Kiln Technician or Operator with specific exposure to rotary or tunnel kilns is highly desirable. Experience with large-scale refractory repair projects and comprehensive kiln shutdowns is a significant asset.
