Core Responsibilities
Primary Functions
- Skillfully set up, operate, and tend to multi-needle tufting machines to produce carpet according to specific work orders, patterns, and quality standards.
- Load and thread yarn through machine guides, needles, and loopers, ensuring correct color placement and tension for each production run.
- Mount specified backing material and master rolls onto the machine, ensuring proper alignment and tension to prevent defects.
- Continuously monitor the machine during operation for any yarn breaks, needle malfunctions, or other mechanical issues, stopping the machine promptly to correct problems.
- Perform detailed quality inspections on the carpet as it is being produced, identifying and flagging defects such as mis-tufts, streaks, stop marks, and pattern irregularities.
- Adjust machine settings, including stitch rate, pile height, and needle positioning, to meet precise product specifications and maintain optimal quality.
- Efficiently perform creeling duties by replacing empty yarn cones with full ones, correctly splicing yarn ends together using an air splicer to ensure uninterrupted operation.
- Conduct routine preventative maintenance, including cleaning, oiling, and lubricating machine parts to ensure longevity and peak performance.
- Read and accurately interpret complex production orders and specification sheets to determine machine setup, yarn type, and pattern requirements.
- Replace broken or worn-out needles, hooks, and knives using specialized tools, requiring a high degree of precision and mechanical skill.
- Maintain a clean and organized work area around the machine, adhering to 5S principles and ensuring a safe and efficient environment.
- Document production data, including run times, material usage, downtime, and quality issues, using logbooks or computer-based systems.
- Follow all established company safety protocols, including Lockout/Tagout (LOTO) procedures, when performing maintenance, clearing jams, or changing over the machine.
- Communicate effectively with shift supervisors, maintenance personnel, and quality assurance teams regarding production status, machine malfunctions, and quality concerns.
- Work to minimize material waste by efficiently managing yarn and backing materials and by quickly identifying and resolving production issues.
- Operate material handling equipment, such as forklifts or pallet jacks, to move rolls of backing and pallets of yarn to and from the production line.
- Assist maintenance technicians with more complex repairs and troubleshooting, providing valuable operator insight into machine performance.
- Participate in machine changeovers for different carpet styles, which involves changing patterns, creels, and machine configurations.
- Ensure the proper doffing (removal) and labeling of completed carpet rolls, preparing them for the next stage of the manufacturing process.
- Patrol the back of the tufting machine to check for loose ends, dropped stitches, or backing defects that are not visible from the front operator position.
- Verify that all yarn lot numbers match the work order specifications to prevent color inconsistencies within a single production run.
Secondary Functions
- Assist in tracking and reporting production metrics, such as efficiency, waste, and downtime, for continuous improvement initiatives.
- Provide valuable operator feedback to engineering and management teams for process optimization and new product development.
- Work closely with the Quality Control and Mending departments to understand defect trends and implement corrective actions at the machine level.
- Engage in team meetings, safety briefings, and ongoing training sessions to contribute to a culture of safety, quality, and high performance.
