Core Responsibilities
Primary Functions
- Conduct thorough visual and tactile inspections of raw materials (fabrics, leather, vinyl, foams, adhesives, thread, trims) to verify color, grain, hand, finish, and identify defects such as pulls, dye streaks, inclusion, delamination, holes, burns or contamination prior to use in production.
- Perform dimensional and fit inspections on cut panels, cushions, seat covers and assembled upholstery using calipers, seam gauges, templates and profile blocks to confirm tolerances, patterns alignment, symmetry and fit to frames or substrates.
- Execute in-process inspections at defined production checkpoints (pre-seam, post-seam, pre-assembly, final assembly) to catch defects early, document nonconformances, and stop production when required to prevent shipment of defective goods.
- Carry out finished-goods inspection and acceptance testing including seam strength checks, stitch density verification, zipper and fastening function, foam compression/density checks and adhesive bond validation to ensure product performance meets specification.
- Perform First Article Inspections (FAI) and sample audits using AQL sampling plans; create and maintain inspection reports, FAI packages and sign-off documentation for customer approvals and internal records.
- Identify root causes for recurring defects using structured problem-solving (5 Whys, fishbone diagrams); propose and implement corrective and preventive actions (CAPA), and follow up to validate effectiveness.
- Use color-matching instruments and lighting booths for accurate color comparison and approval of dyed or printed materials, coordinating with dye houses and suppliers when discrepancies are found.
- Inspect and verify sewing operations for stitch type, stitch length, seam allowance consistency, stitch tension and anchoring to prevent seam failures and ensure long-term durability.
- Verify trim and accessory installation (zippers, snaps, piping, buttons, Velcro, decorative trim) for placement accuracy, secure attachment and correct orientation to meet design and safety standards.
- Maintain and calibrate inspection equipment and gages; ensure measurement devices (calipers, micrometers, thickness gauges, hardness testers) are within calibration and document gage status in compliance with quality system requirements.
- Review and interpret work orders, technical drawings, bill of materials, sewing instructions and customer specification sheets to confirm product requirements and special handling or inspection notes.
- Identify material yield and cutting issues caused by pattern placement, nap direction or grain alignment and communicate with cutting and pattern departments to optimize yield and reduce defects.
- Record inspection findings in the quality management system (QMS), produce nonconformance reports (NCRs), and manage disposition decisions (rework, scrap, accept with concession) in coordination with production leads.
- Work with engineering and production to implement process controls, poka-yoke checks and standard work to reduce variability in sewing, gluing and assembly operations and to raise first-pass yield.
- Inspect returned and warranty items, perform failure analysis on returned upholstery, document findings and recommend corrective actions to address supplier or process-related root causes.
- Train production operators and sewing staff on critical inspection criteria, defect recognition, handling of sensitive materials, and best-practice techniques for finishing and assembly to reduce defect rates.
- Coordinate with suppliers and incoming inspection to resolve quality issues on incoming goods, participate in supplier quality reviews, and support supplier corrective action requests (SCARs).
- Ensure packaging and labeling for shipped upholstery meet protection, preservation and identification standards to prevent damage in transit and ensure traceability.
- Maintain clean, organized inspection stations, enforce ESD or contamination control where applicable, and promote a safety-first environment in compliance with company policies.
- Prepare, present and escalate quality metrics (defect trends, nonconformance rates, scrap/rework costs) to production and management, using data to drive continuous improvement projects and reduce costs.
- Participate in engineering change implementation, prototype reviews and pilot runs to confirm manufacturability and identify inspection checkpoints before full production release.
- Support regulatory and customer audits by providing inspection records, corrective action documentation and demonstrating adherence to documented procedures and quality plans.
Secondary Functions
- Assist in maintaining the quality manual, work instructions and inspection checklists specific to upholstery processes and product lines.
- Support cross-functional continuous improvement events (Kaizen, 5S) to optimize flow between cutting, sewing and assembly departments and reduce waste.
- Act as a liaison between production floor teams and quality/engineering when non-conformances impact delivery schedules, helping prioritize rework and containment activities.
- Help evaluate and trial new materials, adhesives, thread types and sewing methods for compatibility with existing processes and long-term performance.
- Participate in periodic internal audits and supplier assessments to validate ongoing compliance with customer and regulatory requirements.
- Provide subject-matter input for customer returns evaluations, warranty claims assessments and technical dispute resolution.
